Cleaning underneath - scraping the crud off with a spatula!

I took the body braces off because they were in the way of cleaning, filthy themselves, and of course fitted with all the wrong bolts The front one of the two was attached with the subframe brace bolts.



The fuel line clamps are all rotten



I have replacements for these. No idea why Audi made these from mild steel. They're stainless on everything else. Luckily they're also used on the D3 so still available, albeit on back order.



These are the rubber mounts from the fuel lines - in usable condition but with lots of embedded rust.



They will soak overnight in fallout remover to dissolve the iron, and then be cleaned and refitted



Still need to figure out what to do with this hole. Its in a void in the body which I can't get to from the inside so no way of putting out a fire meaning welding is out. I will probably make a plastic plug, bond it in with epoxy, and then cover it with seam sealer.



Took the rear covers off since they were broken and bodged. I'll replace these, along with the mounting hardware.



Original fuel filter? Need to order some seal rings for this and we'll find out if it has a date code tomorrow.

So the fuel line clamps on D3 are stainless? I'm adding this to my to do list, as mine are proper rusty too.

Sorry, I wasn't clear on that. No, the D2 and D3 use the same mild steel clamps. The steel-bodied cars use stainless versions.

If the D2 type clamps were made from stainless they would be perfectly fine as they are isolated from the aluminium by plastic, rubber and underseal. Unfortunately the clamps from other models clip directly to the threaded pin on the body which on the D2 would cause galvanic corrosion.

The D4 uses a plastic clip similar to the brake hose clips, which is an option when the D2/D3 ones run out. The D4 one has more slots for pipes so has been used on D2s to hold an LPG pipe.

I thought, after all its been through, the car deserved four of the stupid-expensive rivets



The stump of the old stud



Ground it off and drilled a 5mm hole for the rivet



At this point it went catastophically wrong, and my air rivet gun totally destroyed a £12 rivet It crushed the threaded part and didn't cinch the back of it in to the panel, so it just fell out again. I guess there is a special tool for these things which I don't have, or they just don't work in the thick aluminium of the D2 chassis leg. I gave up with them and just put rivnuts in like I should have done in the first place





I also replaced the starter cable stud with a rivnut which is a mod I've been doing for a while



Broken earth bolt



Drilled it out



and ran a tap through it to clean up the threads. Logs of galvanic corrosion on here so I'll clean up this surface as well.



Also replaced a couple of other broken rivnuts with new ones, and cleaned up the others with a tap

Tbh the rivets aren't the car's fault. Either operator error or incorrect application I think. They may be intended to be riveted by hand, or there may be some sort of sleeve to stop the thread being crushed, after all someone managed to get that one in above the steering rack (which I will actually be replacing with a rivnut too since it will make getting the rack in and out much easier).

I'll see if TPS will take the remaining three back in exchange for other goodies
