Given that they a; broke the casing, b; put gear oil in it, and c; siliconed all the seals instead of replacing them, I am considering this gearbox fubar. Thats a somewhat disappointing escalation from 'refurbished', but thats D2 life I guess.

I tore it apart to see what parts had been replaced and / or damaged to see if there is anything usable inside.

This is the crack from the outside - siliconed then painted over:





89Forever - yes you are spot on with how to deal with the contamination, but given the gearbox is now a parts donor, welding it becomes unnecessary.

This silicone was bugging me since I first got the car. Little did I know what crimes it was hiding



The sump magnets are missing. Not a happy sight in here, but no friction material so the clutch discs are probably still good. I don't know yet if they were replaced or not.



The valve body appears in good order and un-bodged, although obviously contaminated. I will keep this safe and possibly try fitting a Transgo valve to see what effect it has.



Front diff and drive flanges removed



Torsen housing. They'd had this off since some of the bolts were loose.



The drive from the planetary gears goes through the middle piece here which is hollow, and drives the Torsen diff. Drive then comes back from the torsen in to the gear on the middle piece then is sent to the front diff through the two on the right. The big chunk on the left is part of the parking pawl. You can just seen the toothed gear with which the pawl engages the front diff only. I never realised P only affected the front wheels. The rears can still turn through the Torsen.

Impromptu gearbox stand so I could pull the clutch packs



It's had the updated thrust bearing fitted



Apprentice marks on the clutch drum, which has also been replaced



More marks underneath on the second clutch pack.



I'm glad I pulled this apart since I can use the new clutch drum and bearing in something else, once the burrs and tool marks are cleaned up. I'll get the other clutch pack out tomorrow and see what state that's in.

When I saw some dismantled (and simpler) boxes at Mackies during a recent visit, I was in awe of how someone could actually KNOW how it all fitted together and, more importantly, could do it! Once again, MJ

Now the logic of still using the handbrake whilst in park is absolutely clear 👍

Presumably only by rotating in opposite directions?
That's the sort of information that ought to be in the Drivers Handbook.

1998 (very early) Ford Focus 1.8 Zetec; ABS/TCS, Heated screen/mirrors, Aircon, Auto-dim mirror, Leather, Trip computer, Cruise control, OEM Ford SatNav with CD changer.
And before that a lot of Rover 800s, a few oddities, a lovely Triumph Dolomite 1850HL with Overdrive and way back in my schooldays an Austin Seven aka Mini 850!

Same direction for the rears. P is only locking the front diff, so the rear can still rotate through the torsen and will rotate the planetary gears in the gearbox, while the front is stationary.

In which case it DEFINITELY should be in the handbook.

It also means you can presumably load a car (in Park) onto a transporter by just lifting the front wheels and releasing the handbrake.
Towing that way would not be good I guess.

Stripped the rest of the gubbins from the broken casing yesterday. Now it looks like a big wash basin pedestal

Planetary gears



Its still slightly magic to me that these are the only gears in this thing. It gets 5 forward and 1 reverse gears just by engaging these planetary gear sets in different arrangements using the various clutch packs.



Ok. Lets try this again with one from the pallet



This is from my Avus FE. Having thought about which gearboxes I had available, I recall that this one worked but had a squeaky converter when it was in Bert's now-manual S8. So, I'm going to give it a service, and a different 'believed good' converter and see what happens.



Relatively clean in the pan. No shiny chunks.



Magnets in place (bonus!) and not too furry.



Nice and clean inside too



This converter came from the S6 from which I had the mayonnaised engine. The gearbox had been 'refurbished' in that too, and it was working until the oil cooler split so I believe the converter is ok. We'll see though.

Cleaned up the sump and the magnets





The converter I'm using has definitely been opened - you can see the weld bead where they closed it back up. A bit rough - JPAT who I usually go to cut and weld along the original weld seam, but it'll do if it works.



New filter and gasket



Prime the oil pickup pipe and the filter



All back together



And back on the separating table



I still need to put the flywheel back on the engine, but thats simple enough. Hopefully tomorrow I will have these two joined together again and fluids in them.

This car is going to end up like Trigger's brush by the time I've finished with it. The only original bits are going to be the purple panels
