Sounds like you need to invest in some mechano

I hear you Sergei!! I have decided to go for the OEM route! New curved arm ordered thru TPS at around £38. (It just wasnt possible to make a half way decent "temporary" repair even if I had used Meccano as it wouldnt have lasted the winter). I have however, repaired the sensor arm as the sensor itself is OK

I was having a look at that curved arm on the eBay link provided by Brian. I reckon a bit of stainless threaded rod with some miniature rose joints and a couple of nylocks and Loctite would make a pretty convincing repair.
Stronger than the plastic arm too... Though you got 13 or so years out of the first one!

You guys in Oz dont have worry so much about salt/rain corrosion. (I was in Perth a few months back and replaced the wheel bearings on my son-in-laws Holden Commodore VT - the suspension components had no rust/corrosion whatsoever!)

No, very little rust concerns here with modern cars.
Not to say that rust doesn't happen, but our cars don't tend to biodegrade to the extent of yours! There are exceptions: My missus' old Ford Falcon ("old" = 2003) is a wagon (estate), and when Ford used to make Falcon wagons, they stretched the wheelbase by 100mm or so for extra load carrying (and used the extended architecture for a long wheelbase "prestige" sedan called the Fairlane (a-la A8L - except the overall size was only 16mm longer than the S8!)). They did it on the cheap (can't picture Ford being like that..) and the stretch was basically a rear wheelarch sheet metal extension (using the standard Falcon sedan rear door) which had the net effect of enlarging the inner guard area and created a cavity area between the door and wheelarch of the extra 100mm or so. We live in a dirt road with a dirt driveway and are on the southern slope of the local hill (think northern exposure there). So during winter it remains somewhat soggy down here and mud sits in the cavity area and remains damp. If you're not diligent in hosing that area out frequently, it becomes a rust hotspot (as in my missus case!).

Obsolete Part - not obtainable thru TPS
TPS have now stated that the curved arm is now obsolete and unobtainable (after previousy giving BrianG a price on the part (£38)). I am faced with the fact that I might have to go down another route. I dropped by a local engineering company and whilst they can do it, they estimate the time and cost as 4-5hrs and £200! (It IS a one-off after all). Our sponsors have one but its seized as mine was.
Does ANYONE have a working spare arm in their garage somewhere?

is this something that could be 3d printed?

Its something which could be easily made from stainless rod and rose joints like Marty said. Its much easier to replicate the rear one as it just bolts to the lower arm, rather than the front one with its silly clip.
A pair of these: A bit of threaded rod, and a chunk of right angle aluminium should be all you need. Designing a long-term solution to these parts (and the wiper linkage) is on my to-do list |

Can't wait for the wiper arm solution as my latest "fix" using the best mechanism I had out of 4 with cleaned and grease packed joints is OK but slaps at high speed on one or other of the scuttle or A-pillar depending on adjustment.

Front arms have had 2 varieties: 1. 4D0 941 299 -- for cars with alu uprights & narrow tapers in lower suspension arms. These suspension arms have had a special 'seat' for the steel belt that goes with the plastic arm 2. 4D0 941 299 A -- for cars with cast iron uprights & wide tapers in lower suspension arms. These suspension arms haven't had a special 'seat' for the steel belt that goes with the plastic arm. So the plastic arm was different, probably with a different 'belt' system. I've migrated to cast iron uprights and my plastic arm is still the one for alu uprights car. So if I can source new part 4D0 941 299 A (subject to availability) I can then release my 4D0 941 299 to you. Just in case the discussion here is about the **front** arm.
